If the box is almost 500 degrees on top, how is it not melting the plastic fan housing through conduction?
ABS from 3D printing is pretty tough. BUT, the fan is sitting on the cold air intake and far enough away from the hot pipe, is should stay cool enough. You could also give it an additional distancing with nuts or just metal bars holding the fan so not only cool air from the fan but also around the hole where the fan blows into the pipe would keep it even cooler.
 
If you build the bottom piece here, drill the burn holes, fill it with oil, it super heats the water in the upper half. The super heated water gives off its oxygen and hydrogen into a gas spray form and it burns out the top of the heater which is the flame you see at the end. Speed up the film if needed to see how it works. The red button on the side is a pressure blowoff valve if it gets too hot and overpressured inside the heater. The flame from the burning water should be clean and smoke free......

Yeah had to get the monster in laws birthday out of the way first. Now I can start thinking normally instead of how NOT to get into it with her and embarrass/make thing difficult for the husband.

Had an interesting talk with the BIL though. Liberal who is starting to see the writing on the wall.

These are dangerous ideas for heating a home. They risk causing an explosive plume as the temperature rises to a point that the alcohol boils. Not quite the kind of home-heating most would find satisfactory.

The kid was using vegetable oil. How does kerosene work indoors without blowing up in your scenario?
